My 32-40 model 1894 shoots Speer 170 grain jacketed bullets dead accurate. I got hold of some 170 grain cast Rim Rock 32-40 bullets and they are dead on azimuth wise but about a foot high elevation wise. I have no elevation adjustment left. Tried faster loads, slower loads, 5 different powders and no change. Any ideas? The Speer bullets are .321 diameter and the cast are .322. Really nice bore.

Order a taller front sight fron Skinner. You can sight it in with your cast bullets with the rear sight at its lowest notch by filing the front sight until the elevation is on, then you can raise the rear sight all the way up from the lowest notch for your jacketed loads. If the loads hit too far apart you might not be able to zero both loads with one front sight. You can play around with bullet weight and velocity with your cast bullets to try to bring points of impact closer to jacketed loads.
