I cast up some Lyman Sabot slugs with #2 lead. Average weight is around 495-500 grains. All published data is for 525gr, should I go with that data or what?

I would. We use those slugs and they perform very well. I run them with Blue dot.

525 gr is with pure lead. My most accurate come close from rifled gun.

500g is app 5% less than the weight of one cast with pure lead

unless you are using the very top/ top load no problem

When i cast slugs I sort by defects, visually ... 100-95% good = match or hunting ammo, 95-85% good = fun ammo ..... the rest back into the pot

You'll want to swap over to pure lead. I did the exact same thing. Harder alloy is less accurate, and it really hard on your barrel and choke. I've gotten some reasonable loads figured out, if you want and info, shoot me a PM. I'm using mostly Win AA hulls.
