has anyone ever rechambered and rebored a 44-40 to a .455 webley?

I haven't! But that's interesting - what are you thinking of redoing?

The thin rim of the .455 may present a problem.

The .927 body length with .457 shoulder diameter and 4 degree shoulder on the .44-40 will make a correct rifle throat for the .455. Use a .45 ACP reamer stopped short at 0.76" depth same as the .45 GAP to cut a chamber body having a correct fit with the Starline, Hornady or Fiocchi MkII cases. Will work fine. Rim seat would be cut in the lathe to correctly headspace the .455 Rim. A revolver cylinder could be line-bored and rechambered the same way. John Taylor can do either one.
