any tips for opening up a Lee sizer die 1 to 2 thousandths?

Needs to be lapped out, there are many ways to do it. one way is to use wood dowel rod at least a ¼"smaller than the ID and 3" long, cut a slit down the center about 1" long then use strips of 320 to 400 wet or dry sand paper inserted in the slit and rapped around the dowel for a tight slip fit and the other end chucked in a hand drill, put a little oil on the sand paper and go slowly.
Lap a little then do a test size to see where you are at.
I will catch some flack for this, but the above method will not produce a round hole, it will have some amount of egg shape to it.
Another way that I use is to roll lapping compound in to the cast boolets to be sized in that die then just push them thru to lap to size. Again go slowly and test size often.

I have used a flap wheel in my Foredom handpiece. I use 150 grit cloth.
Run it up to speed, push it in and out, check, repeat. Use oil with the lapping.
Make slow cuts. You cannot put it back. Go slowly.

I'm assuming there's no way to take a .356 sizer that actually sizes to .357 and fix it to correct diameter....do I have to call Lee to replace it?

Lee stands behind their products. I have never had an issue with replacement.
