Has anyone tried the Lee 459-405-HB in a 1-28" twist Muzzle loader?

No but I've shot a Lee 457-405 which casts a 426 grain bullet of pure lead quite accurately as ol Underclocked, should he check back in soon, would be able to post some exemplary targets for you. I don't know anything about the hollow based bullet you speak, except that it has a better BC.

I have using sabots in my T/C Black Mountain Magnum .50 cal. I was using Goex Clear Shot and 2 Pyrodex 50 gr pellets. Seemed ok with my limited test but as Oregon outlawed saboted bullets and pelletized powder I quit experimenting with saboted .45 cast bullets and stuck with a .50 cal MaxiBall.

I should of mentioned I'd be using it in a 45 cal. muzzle loader. If needed I was thinking I could size the Boolit just past the bottom band for easyer starting.

I would go with the one Rattus mentioned - the 457-405 and size it land to land or just a hair over - .451 should do. What rifle? http://www.sunrisearchery.com/bullet.htm ;)

ps: that 457-340F shown near the end of that page shoots very well in 1:30" twist Knights.

I would size the bullet full length. The only time I'd offer that you size independently, if you are sizing the gas check bullet and even there, the circumstances must be like they are with my Austin and Halleck bullet/sizer where you want to shoot the gas check unsized in a larger bore. I'm getting confusing here.... but let's just say I'd size the bullet full length to either:

Bore sized or just slightly over bore sized by maybe .001 to just slightly engrave the grooves. Benefits along with a filler or card wad, far outweigh having to pound the bullet in the barrel.

The rifle is an Austin & Halleck .45. My thinking on just sizing the bottom bands was beings the Boolit is of a hollow base design. It would start ez but expand to grove on the instant of gas "hit". May be I'm all wet. Something to try. The Boolit design should make for a good plinker in the 45-70 if not here.:-D

Let me see if I can slug my barrel for you tonight. I have 2 45 in blue barrels for the A&H. Beautiful they are too..
