Has anyone had any trouble using this stuff when it is brand new?
I sized up 100 new cases ,belled the mouths, primed , powdered. When I tried to seat the bullets I noteced alot of resistance. So much that the hornady-xtp-bullets were deformed. Thought maybe the die was crimping to soon. It wasn't.

Any ideas. Is this brass just too hard?

I've been using 41 mag starline nickle without issue.

Sounds like a die or adjustment issue. Time to do some careful measuring and headscratching.

Your dies may be the problem. Is your expander plug undersize to open the case enough to seat the bullet without excessive force? Also do you have the right seating plug for that type of hollowpoint bullet?
I have not used Starline 45 colt brass, but I have used starline in 357 mag, 41 mag, 44 special & 44 mag, and 45acp and have found their brass to be excellant and have not incountered the problem you are having. If your bullet seating plug is made for a roundnose type bullet, they will sometime deform a wide hollowpoint by caving in the mouth of the hollowpoint towards the center cavity.

I bought some of those from midway, and have used them with cast boolits sized to .4525"

Worked great for me, with normal case belling, i.e. Enough for 5-10 thousandths to freely enter the case, maybe a little more.

Could it be that your bullets are .454" and your sizing die and case beller are made for .452"?

I put the same load together with brass star line last week with no problems.

Hmmmm. Ive never had a problem with it. If you send the brass here I will dispose of it after some major testing.
