I'm back on the east coast visiting my parents, and I found out that my best friend growing up can get his hands on a lot of WWs. I want to pack up a bunch in flat rate shipping boxes and ship them home.

Does anyone have any advice on how to pack 70 lbs of WWs so that they survive USPS shipping well?

Double box them and tape the heck out of the inside box. You can cut the inner box down to fit better inside the outer box. The PO doesn't want the outer box to be deformed from original dimensions. You can put a lot of tape on the outer box too.

The double box idea is a good one. Get what they call reinforced strapping tape to use on the inside box. Is there any way to smelt into ingots before shipping?

Tyvek bags inside a taped box inside a taped box. Another tip is to not have any excess room to allow the weight to start moving. Shim everything tight with cut cardboard.

I glue to boxes bottom. Put another box in it and glue it to the 1st one. Then plenty of tape.

I reinforce with OSB (plywood) on four sides nailed to 2X peice of lumber.
All cut to fit the inside if the box the tape the heck out of it to keep the flat rate card board box on.

I salvage those insulation sheets that are flexible and thin and use that to pad my double box set up, ie. pasteboard box in a "insulation" box in a flat rate box. Be sure you have a firm fit and use plenty of tape. All posts in the thread are good suggestions. Also, smelt into ingots and ship them instead of WWs with clips etc... OH yeah, I just use the cheap duct tape from the dollar store. Best, 10

You can get 50# in a medium flat rate box easy, probably more but I try to keep 'em at 50# as they are less likely to really PO a postal employee and get abused. I get 3 or 4 smaller boxes and fill them then tape them up and cushion them in the flat rate box, then tape the dickens out of that. Nylon reinforced shipping tape is the best, be careful with cheap duct tape, it can get pretty weak depending on the brand or lack of...

armory boxing with plywood or 2x2 helps. I was hoping a 30 cal can would fit but not quite.
