Greetings
When I started shooting my 38-40īs I found the same situation. The 1894 Marlins & 92 Winchesters are certainly up to more presure than a Ballard.
So I figured whaever the 44-40 or 45 Colt could handle a 38-40 should be able to do within reason. same head size and same bolt thrust.
The 44-40 is listed with a 205 gr with 10.5 grains of Unique so I figured why not size down some 210 grain .410 boolits to .404 (throat size of my 38-40 1894) . Started at 7 grains and took it up to 10 grains. Did not cronograph it but must be doing about 1300 fps. That is about an average 41 mag load and I would not hesitate to pop a deer with that at 50 yards.
I did not get to 2400. I cannot imagine 14 grains would be overly stressful with a 200-210. Working up at .5 grains would reveal any ugly pressure before it got excessive.
But remember the 38-40 slew many deer with just 37 grains 2F and 180 grainers. So 10 grains Unique with a 200 grainer is plenty out to 50 yards.
I routinely shoot my 44-40 with a 220 Saeco ina 1907 92 SRC here . 8 grains Unique is my everyday load. 9 grains is my "Walk the desert" load. If there was some deer here I would shoot 10 grains. It is acurate and I see no pressure problems in my rifle.
