Just take a strip of patch material the thickness you want to use.
Place it over the muzzle and place the ball on the patch.
Pound the ball into the barrel where it is flush with the end of the barrel.
Now cut the patch material when you pull it forward.
Use a sharp knife or razor.
Now look at the patch material that you just cut off.
It will have a hole in it.
Measure the hole.
Now that will give you a size of the patch you can Pre Cut.
You can cut the patches round close to the size of the hole .
Or you can cut them into squares the same width as the hole.
Round works better.
But square patches will work.
I would have to load the gun to do that so i can get the ball out. I understand what you are saying.

I use a 3/4" hollow punch to cut them out, 32 Cherokee.

You can also wrap some fabric tightly around the ball and cut where it comes together. It will give you a good idea what diameter to make them.

TC patches are .020 shy of 1 inch
I have always used a 3/4" punch to cut my washed and then dried patches as that is the size punch that I had on hand. It is likely that 7/8" would be just as good in case the patch material should shrink a bit, but 3/4" punched out after washing has always fit the ball just fine.

I use the 3/4" twill cleaning patches that Brownells sells. They work great in my Cherokee and Dixie longrifle.
lead chucker, I cut my patches following this simple formula: 2.3 x actual RB diameter in inches. You can round to the nearest convenient diameter if you wish.
Made up a bunch of 3/4 inch patches tonight. Hope to get out and shoot after work tomorrow. Thanks for the info. Sounds like 3/4" is the magic number.
