this thread has some info on stacking, in particular 3&1/2 buckshot self-stacking in csd wads:

"...the civil libertarians and rationalists who are ever on the alert to oppose tyranny "failed to take into account man's almost infinite appetite for distractions." In 1984, Orwell added, people are controlled by inflicting pain. In Brave New World, they are controlled by inflicting pleasure. In short, Orwell feared that what we fear will ruin us. Huxley feared that what we desire will ruin us. This book is about the possibility that Huxley, not Orwell, was right.” -N.Postman

Well, I finally got the barrel situation straightened out. First Replacement barrel had the sight ramp still clocked wrong. Sent it back, they sent me another. This one had the sight ramp clocked right, but the bead on front sight was broken off. I e-mailed them and they sent me a new front sight. I installed it and now everything appears correct. Remlin's QC is apparently pretty awful, but I will say they were quite responsive and willing to make it right. Now, to continue on with the experiments, I'm planning to get a rifled choke tube for even more fun.
    Currently casting and loading: .32 Auto, .380 Auto, .38 Special, 9X19, .357 Magnum, .257 Roberts, 6.5 Creedmoor, .30 WCF, .308 WCF, .45-70.

I load #00, #1 (.311), and #4 buck in 12 Ga. but only stacked inside a wad. Just did an experiment on a 20 Ga. Win AA case with petals removed from wad and nicely stacked 4 x 2 of #1 and 5 x 4 of #4. My alloy is hardball (6% antimony, 2% tin). How much leading can I expect in 20 Ga. shooting buckshot with the petals removed form the wad.

I also load with the petals removed in 12 Ga.
I cast the buck shot with a mold that makes 00 and #4 buck shot.
With the 00 I cut the petals from the wad when loading.
After casting I coat the shot with Hi-Tech coating used on cast bullets.
I coat the shot with three thin coats the same as with normal cast bullets.
Have shot a lot of the shot in a single shot H&R shot gun without any lead in the barrel.
I use a normal wad with the petals in place with the #4 shot.
I have also powder coated the 00 shot with the shake and bake method, both coatings help in keeping lead out of the barrel.

Thanks, it makes sense that the coating would prevent leading. But!....if you don't use a Hi-Tech coating is leading an issue?

I graphite mine in the tumbler with some steel shot.
I think a little coating helps and stops bridging somewhat too.
