Are you using mixed cases, seating to the crimp groove, or seating the bullet out to nearly touch the lands?

If you are going to shoot cast bullets, you are probably going to either lube and size or powder coat and size. You can try a size at the going cost for the lube die, and maybe end up buying two or three to get it right. Or just slug the barrel or...

If the case is being sized down too much, and the expander is not opening up the case enough, it will size the bullet. So it would seem you might want to use a slightly larger/longer expander. I am not familiar with Dillon so do not know if you...

Perhaps you are casting in a breeze with the recent cooling rains in AZ? The folds and bright shine on the bullets suggest cool mold and/or cool alloy. You added "tin" as in solder, or pewter? If you are using a bottom pour pot, it is free...

Are part of the bands left unsized because the alignment pins need to be adjusted to shift the mold halves back into the correct relationship?

If you mix 1 at 11 and 1 at 22 you will get 16 to 17 BHN. But the ingots generally do not measure the same as the bullet cast from the same alloy due to different cooling rates. Sort of close maybe. I do not measure ingots except to rough sort by...

When I am melting lead shot from a carnival shooting gallery it does a lot of popping like the paper Fourth of July poppers that come in a box. Sometimes they snap pretty good. I would not call them an "explosion". There is not very much air...

Thank you, I will give that a try. I have some old exchanges that I do not want to lose and this would really help clean up my mail box.

Do not take the blocks off the handles, and if you remove the hold down screw, it is LH threads and then you will need to drill and tap for a set screw to prevent the sprue plate screw from moving. What is your alloy? Any idea of the casting...
