I have a newly purchased NIB, Rossi, R92, SS, 24", 44 mag. I have slugged the barrel MANY times with oval egg sinkers and the bore is pretty damn large at .4326", .4330", .4330". It seems the .4326" (.0004" squish) is coming from the two opposing dovetails (rear sight and forearm lug).

Generally the largest 44 mag cast bullet available commercially is .432". What can I expect if I try to run .432" GC'd bullets through a .433" barrel? Will/do gas checks allow you to use slightly undersized cast bullets without excessive leading?

I did see where Montana Bullet Works does offer some .433" bullets, but limited by bullet weight and design to get consistent sizing for 433".

If I were you, I'd keep looking for casters who will put out the diameter you want. Could be some guys on this site who would do it for you. I personally found the big commercial sellers pretty inflexible for this, but the smaller "mom and pop" kind of guys will do a custom sizing for you and also play with the alloy mix for you.

Another option would be to consider powdercoating undersized boolits. I have a number of these myself, they're too small for my bore - but a simple powdercoating brings them up .002-.003 and they work well after that with my rifle.

Get a mold and "weet" & "beagle" it?

Try to find a boolit mould - like a Lee double cavity that won't cost you an arm and a leg - that will drop a boolit from the mould (may have to use some aluminum tape to keep mould halves apart) larger than your groove diameter. Add some tin to your WW alloy to get good fillout. Clip-on WW alloy with some tin is just about the right hardness. Get some LBT bore lapping compound and roll the boolits on a glass or steel surface to embed the lap material into the sides of the lap boolits. Using fired, unsized cases, push boolits as far into the cases (that have been de-primed and re-primed) as they will go. May have to use a round punch to bell the case mouths just a little bit to keep from scraping lap material off sides of boolits. If lapping an ordinance steel barrel, you will not need too many lap rounds. If stainless, will require several. You only want the lap boolits to exit the barrel - but use enough fast powder to be sure to get the boolit out of the barrel. A lap works best earlier in its travel down the barrel, less well later, which will give you a choke bore. Wash out the bore after every 3 or 4 shots with WD40 and brush, then dry the chamber and bore. Then check for progress. Repeat as needed. That's how I do all my handguns and rifles. Be sure you have powder in case before attempting if I did not make that clear. Big Boomer

Have you shot any boolits in the gun yet? A GC will overcome many faults with a barrel so shoot it and see what happens. If the results is not good try a small tuft of poly-fil in the case. Puff-Lon is another filler that can help. I use poly-fil in my 71 Mauser rifle to shoot a .450" boolit down a .457" bore. Works well.
Fire lapping can help reduce the constrictions but will also remove metal from the already large bore. Before fire lapping you may want to check the inside diameter of a fired case from your gun to see if your chamber will allow a larger boolit to be loaded in the case.

http://noebulletmolds.com/NV/product_info.php?cPath=37&products_id=1341 Get one from NOE that drops at 434.
Or Noe also makes Ranch dogs designs and I believe this is one he uses in his 92 .http://noebulletmolds.com/NV/product_info.php?cPath=71_81&products_id=224
Tom at accurate molds will make you any size that you need is another option . Look up Ranch Dog.

oley55,
Are you a caster ?
there are some molds available that cast .433 or .434
But, I guess I'd remedy that barrel, if it does have the inconsistencies you think it may have.

Sorry, I see that you are already on the Rossi Rifleman forum.

Actually your barrel is within tolerance (SAAMI for .44 Mag. rifle is .431", +.004"). My Puma has a .432" groove diameter and I found that a Ranch Dog mold (from Lee) will drop .433"+ bullets, depending on alloy, and I often shoot them as cast. Before I found this mold, I used Lyman's 429244 @ .431"-.432" with gaschecks and they worked OK.
